Welded mesh or double-twisted mesh?

This is the first fork in the road, and it is a genuine engineering choice rather than a branding difference. Welded wire fabric gabions are made from a square or rectangular grid whose intersections are resistance-welded. ASTM A974 governs them and sets required values for tensile strength, weld shear strength and panel-to-panel joint strength. Those are the three places a welded basket actually fails. The standard recognises five styles, distinguished purely by coating.

Double-twisted hexagonal woven mesh is the older civil-engineering format, specified by ASTM A975, which covers gabions and revet mattresses along with the lacing wire, stiffeners and fasteners used to assemble them. Its defining feature is redundancy: the wires are twisted around each other at least three half-turns, so cutting one wire keeps the damage local instead of unzipping the whole panel. Coating: galvanized, Galfan or PVC?

Coating is where service life is won or lost, and it is the spec most buyers skip. Plain galvanized wire is zinc-coated carbon steel and is fine in dry, non-aggressive settings. Galfan is a zinc plus 5% aluminium mischmetal alloy, and its advantage is structural rather than cosmetic: it solidifies into a lamellar microstructure of alternating thin plates, so as the more active zinc corrodes first it leaves behind an aluminium enrichment that keeps improving with exposure. Coating loss is therefore parabolic rather than linear, which is why published salt-spray and SO2 comparisons put Galfan at up to 3 times and up to 2 times the protection of standard zinc respectively.

Galfan has a second, quieter advantage. It uses the same wire diameters as galvanized product, whereas PVC-coated baskets reach their stated outside diameter partly with plastic, leaving less steel in the core. PVC is still the right answer in genuinely aggressive conditions such as marine exposure, acidic soils and high-abrasion channels, but it is a specialist choice rather than a default upgrade.
